BIOS reporting battery health as poor immediately after swap
The Toughbook BIOS reads health data from the battery's EEPROM, not from live voltage alone. When a new cell arrives, its EEPROM cycle count and rated capacity don't yet match the learn data the BIOS built up against the old cell. The result is a "battery needs replacement" or "poor condition" flag even on a brand-new cell. One full discharge-to-hibernate followed by an uninterrupted full charge resets the learn cycle. After that single pass, the BIOS health indicator should clear and report accurately.
Toughbook shutting down at 20–30% charge shown on screen
This happens when the fuel gauge IC's stored capacity model no longer matches the real cell — the gauge counts down to what it thinks is 20%, but the actual cell voltage has already hit the cutoff cliff. It is common after any cell swap and is not a fault with the replacement. The fix is two to three full calibration cycles: discharge fully to hibernate, charge to 100% without interruption each time. After those cycles the fuel gauge re-anchors its empty and full voltage references to the new cell, and the shutdowns stop. Confirm the gauge has stabilised by checking that the reported percentage matches the charge LED state at 4.2V per cell.
